2Manufacturing Process — Step by Step

Stage 1Raw Jute Bale → Fabric

  1. Raw jute bales received from JMDC-certified farms in West Bengal and Bangladesh
  2. Bales opened, moisture tested, and graded by QC inspector
  3. Fibers softened using emulsion (water + mineral oil) for easier processing
  4. Carding: Tangled fibers separated into parallel strands (slivers)
  5. Drawing Frame: Multiple slivers combined into uniform thickness
  6. Spinning: Slivers twisted into jute yarn on ring or roving frames
  7. Weaving: Yarn woven into jute fabric on power looms — plain weave (hessian) or twill
  8. Fabric rolled and sent for GSM quality testing

Stage 2Dyeing & Finishing (Optional)

  1. Grey jute fabric scoured (washed) to remove natural oils and impurities
  2. Fabric immersed in azo-free dye bath — temperature and pH precisely controlled
  3. Dye fixation using salt and soda ash for reactive dyes
  4. Multi-stage washing to remove excess unfixed dye
  5. Softening agent applied for improved hand feel
  6. Dried through stenter frame for uniform width control
  7. QC: Color fastness (ISO 105), GSM, tensile strength tested

Stage 3Cutting

  1. Approved fabric spread in multiple layers on cutting tables
  2. CAD-generated patterns placed for minimum fabric wastage
  3. Cutting done by straight-knife machines or die-cutting presses
  4. Cut panels counted, bundled, and tagged with style, size, and color codes
  5. Handles / straps cut separately from cotton webbing or jute rope

Stage 4Printing / Branding

  1. Screen Printing: Rubber or water-based inks through mesh screens — best for 1–4 color logos
  2. Heat Transfer: Full-color digital designs applied via heat press
  3. Jute Patch: Pre-printed patch stitched or glued on bag front
  4. Embossing: Logo pressed into fabric surface for premium feel
  5. Embroidery: Thread-stitched logo — premium quality, long-lasting

Stage 5Stitching & Assembly

  1. Panels stitched on industrial sewing machines (single needle lock stitch)
  2. Side seams stitched first, then bottom panel attached
  3. Gusset (box bottom) stitched for flat-base bags
  4. Handles attached with bar tack reinforcement at minimum 4 points
  5. Inner lining sewn and inserted if required
  6. Zippers, magnetic snaps, velcro, or drawstring attached
  7. All threads trimmed; bag inspected and turned right side out

Stage 6Quality Control & Inspection

  1. 100% visual QC: seams, stitching, print alignment, handle strength
  2. Dimension check: ±3mm tolerance on all dimensions
  3. Handle pull test: minimum 15 kg load for 30 seconds per handle
  4. Print QC: color match against approved Pantone / sample
  5. Defective bags quarantined for rework or rejection
  6. AQL 2.5 sampling inspection for large orders

Stage 7Packing & Export

  1. Bags folded flat and poly-bagged individually (on request)
  2. Packed into 5-ply corrugated export cartons with silica gel for moisture
  3. Cartons sealed, strapped, and labeled (consignee, GSM, qty, order no.)
  4. ISPM-15 wooden pallets for FCL shipments (with fumigation certificate)
  5. Documents prepared: Packing List, Commercial Invoice, BL, COO, Phytosanitary

2Manufacturing Process — Step by Step

Stage 1Fabric Procurement & IQC

  1. Cotton fabric sourced from certified mills (Gujarat, Tamil Nadu, West Bengal)
  2. IQC: GSM, thread count, tensile strength, color fastness, shrinkage test
  3. Pre-shrink test: fabric must show less than 3% shrinkage after washing
  4. Visual check: no slubs, broken threads, stains, or weave irregularities

Stage 2Dyeing & Finishing

  1. Fabric scoured to remove sizing, oils, and impurities
  2. Bleached to optical white (for printed bags)
  3. Piece-dyed with reactive dyes (azo-free, Oeko-Tex certified) — 60°C, 45 min
  4. Multi-stage washing: hot, warm, cold — removes unfixed dye
  5. Silicone softener applied — improves hand feel and printability
  6. QC: ISO 105-C06 wash fastness grade 4+, ISO 105-X12 rub fastness grade 4+

Stage 3Pre-Shrinking (Sanforizing)

  1. Fabric fed through sanforizing machine — compacted mechanically
  2. Residual shrinkage reduced to less than 3% in both warp and weft
  3. Prevents bags from shrinking after buyer washing at home

Stage 4Cutting

  1. Auto-spreader lays 20–40 fabric layers on table simultaneously
  2. CAD-optimized marker placed for minimum waste (less than 8% wastage target)
  3. Straight-knife cutting; clicker press for small parts (gusset, pocket)
  4. Cut bundles tagged with style, color, size, and batch code

Stage 5Printing Methods

  1. Screen Printing: Up to 8 colors on flat-bed carousel — ideal for 1–6 colors, high volume
  2. CMYK / Digital: Photo-quality print on bleached cotton — no color limit, short runs possible

Stage 6Stitching & Assembly

Stage 1Juco Yarn Blending & Weaving

  1. Jute fibers and cotton fibers blended at the yarn spinning stage (not fabric blending)
  2. Blended yarn spun on ring-spinning frames at precise blend ratio
  3. Yarn woven on rapier looms into juco fabric — plain or herringbone weave
  4. Fabric GSM checked: minimum ±5% tolerance from specification
  5. Fabric rolled and stored in humidity-controlled warehouse

Stage 2Dyeing (Two-Bath Process)

  1. Juco requires a two-bath dyeing process — jute and cotton fibers take up dye differently
  2. First bath: reactive dyes for cotton component at 60°C
  3. Second bath: vat or direct dyes for jute component
  4. Multi-stage washing — ensures level dyeing on both fiber types
  5. Softener applied — improves hand feel and printability dramatically
  6. QC: wash fastness, rub fastness, GSM, dimension checked

Stage 3Cutting

  1. Fabric spread 20–30 layers; cutting done with straight-knife or die press
  2. CAD marker for minimum fabric wastage
  3. Handles cut from juco webbing, cotton rope, or leather strips

Stage 4Printing on Juco

Stage 1Fabric Procurement & IQC

  1. Canvas fabric received from mills in Gujarat, Coimbatore, or Kolkata
  2. IQC: GSM, thread count, tensile strength (ASTM D5034), tear strength (ASTM D1424)
  3. Shrinkage test: pre-shrunk canvas must show less than 3% shrinkage
  4. Visual check for weave defects, slubs, holes — defective rolls returned

Stage 2Dyeing & Finishing

  1. Canvas scoured in jigger or beam dyeing machine — removes sizing agents
  2. Piece dyeing with reactive dyes at 60–80°C for 45–60 minutes
  3. Salt and alkali fixation — multi-stage hot and cold washing
  4. Silicon softener for hand feel; stentering for width control
  5. Sanforizing (compacting) — pre-shrunk to less than 3% residual shrinkage
  6. QC: ISO 105-C06 wash fastness, ISO 105-X12 rubbing fastness — grade 4+ minimum

Stage 3Cutting & Printing

  1. Auto fabric spreader — 20 to 40 layers; carefully controlled for canvas
  2. Straight-knife or band-knife cutting; clicker press for small repetitive parts
  3. Screen Printing: Up to 8 colors, large area flat-bed screens — best canvas result
  4. Discharge Printing: Removes canvas dye for white/light print on pigment-dyed canvas
  5. DTG: Photographic quality on pre-treated canvas panels
  6. Leather Patch: Embossed/debossed patch sewn on bag front for premium branding

Stage 4Heavy-Duty Stitching

  1. Walking foot industrial sewing machines — handles multiple thick canvas layers
  2. Bonded nylon or polyester thread (T-70 to T-135) — 7–9 SPI
  3. Side seams flat felled (double folded) — no exposed raw edges, maximum strength
  4. Bottom box seam for load-bearing base construction
